I use a company called prinfab, they print on demand and have no max order size.
I use 2mm thick greyboard. I think anything heavier would be overkill on paperbacks!
It is one of the most rewarding hobbies I have had, you should do some more!

I take (mostly second hand) paperbacks and strip off the old covers. I design the covers and have them printed on linen, spray the edges, buy fancy end papers and assemble. Will include more of the process in future.
