I am looking into it. There could be some truth behind it. That was around the time of the 30th anniversary special, and they did reconstruct some of the sets for that.

I agree! I think they fleshed out most of the characters by the end of the series. Margaret, Father Mulcahy, and Klinger all grew as characters!

Not a lot. Once they knew McLean was leaving, Gelbart said they wanted Morgan and began crafting the character. Gelbart’s memoir briefly discussed it. I think the 30th anniversary special mentions some of the character’s origins. The process of creating each new character is not discussed in detail.
